A cold plate looks simple: mill channels into an aluminum plate, weld on a cover plate, done. But anyone who has actually made them knows the process barriers are much higher than they appear.
Three Technical Challenges in Cold Plate Machining
- Channel machining precision: Micro-channel width 0.3-1mm, depth tolerance ±0.02mm — slight parameter error means overcut or undercut
- FSW weld quality: Friction stir welding is the mainstream solution, but porosity, weak bonds, and flash are the three yield killers
- Seal validation: Every unit must pass 2MPa helium leak test, leak rate <= 1x10⁻⁹ Pa·m³/s — a hard requirement
